What is Polyurethane Foam?

Quick Definition

Polyurethane foam, often called PU foam, is a lightweight, flexible foam material that's widely used for LARP weapons, props and costume pieces. The material can range from soft and springy to firm and structural, depending on the density and density grade. PU foam is similar to EVA foam, but often softer and better suited for impact absorption and finishing.

How Does Polyurethane Foam Work?

PU foam is created through a chemical process where polyols and isocyanates react and form a foam structure. This results in an airy, lightweight material that:

  • Is flexible and springy

  • Can absorb impact

  • Is easy to cut, shape and glue

Within LARP, PU foam is often combined with hard cores (such as fibreglass) to create a safe yet stable weapon.

Characteristics of PU Foam

Polyurethane foam has a number of properties that make it ideal for LARP:

  • Lightweight – reduces fatigue during extended use

  • Springy – absorbs impact and reduces risk of injury

  • Flexible – bends without tearing easily

  • Easy to work with – cutting, sanding and shaping

  • Durable – lasts a long time with normal use

PU foam can be used as a softcore layer or as decorative finishing on weapons and armour.

Application in LARP

PU foam is used within LARP for:

  • Sword points and edges (impact-absorbing)

  • Foam weapons with fibreglass or wood cores

  • Shields and protective equipment

  • Decorative props and accessories

PU foam ensures weapons stay safe, realistic and comfortable while withstanding intensive play.

PU Foam Versus EVA Foam

  • PU foam is usually softer, lighter and more springy, ideal for safety layers and finishing. PU foam is more low-maintenance.

  • EVA foam can be harder and offers more structural firmness, ideal for cores or parts that need to hold their shape.

  • Both materials are often combined: EVA for firmness, PU for impact absorption.

Maintenance and Care

PU foam requires simple maintenance:

  • Clean with a light, damp cloth

  • Avoid sharp objects that could damage the surface

  • Store away from direct sunlight and extreme heat

  • Check regularly for cracks or wear

Proper maintenance significantly extends the lifespan of weapons and accessories.

Summary

Polyurethane foam is a lightweight, springy foam material used within LARP for impact-absorbing layers, finishing and decorative parts. The material is safe, flexible and easy to work with, making it ideal for weapons, props and costumes. Combined with hard cores such as fibreglass, PU foam provides realistic, durable and safe LARP equipment.
